Metal injection molding (MIM) is a metalworking process by which finely-powdered metal is mixed with a measured amount of binder material to comprise a material capable of being injected by plastic injection processing equipment. It is a process used to replicate machined parts without the cost of machining. ASH™ offers several different types of metal injection molding production processes. Another manufacturing method in the injection molding family is metal injection molding, or MIM. http://www.ashindustries.com MIM works similar to the other injection molding processes - powdered metal is combined with a binding material and then injected into a mold where it's left to form and curate. The end result is a metal part. The process is ideal for the short and long-run production of metal parts, especially those that are smaller in size and more detailed in terms of properties. Here's a closer look at the MIM process: Mixing and Granulating: The first step in the metal injection molding process is determining the material and feedstock that is going to be used to create the parts. (For more on material range, see the section near the bottom of this article.) Generally, this consists of fine powdered metals - a powder that is fine enough to create the features that are necessary. After the metal powder is determined, it's mixed with a thermoplastic binder (often which takes up 40 percent of the total feedstock), heated so that the metal grains bond with the binder and then fed into the injection molding machine. pic-mimMolding: The next step is the molding process, where the material is again heated and then injected into the machine for the molding process, which is the point where the part is created. Binder Removal: After the part is ejected, the next step is to remove the binder. That's because the final part is about 20 percent larger than the intended end part. Hence, in order to get it to actual size, the binder needs to be removed. Sintering: The final step in the process involves sintering, where the remaining binder is removed from the part and the metal is fused to create the part, the end result being a net shape or close to net shape final part. Further post-sintering operations may also be necessary to properly create the final part, which can add some further steps and complexities to the process. All in all, MIM is comparable to creating products from bar stock metal, both in terms of tensile strength and design capability. To determine this, here's a look at some of the advantages of the ASH™ process: pic-supermold montageDesign Complexity: If you're satisfied with the design freedom you get from plastic injection molding but want to craft metal parts, then MIM could be right for you. That's because the two processes are quite similar in terms of design complexity - the main differences being that one produces plastic parts and the other metal ones. With MIM, cross holes, angle holes, splines, undercuts, side holes and grooves are all possible. Additionally, with MIM you can create whole parts that would often have to be created separately and assembled in post production. Small Size: Remember, MIM uses very fine powders to create fully dense metal parts. Hence, the process is best for small parts, typically those that weigh between 0.1 and 250 grams. Production Volume: MIM can be a very cost effective process, but only if the right number of parts are needed (not to mention if parts are the right size, as noted in the above point). Typically, the cost benefits are most noticeable and most worth it when part runs are between 10,000 and 20,000. Anything fewer than 10,000 and the potential cost savings from using MIM might not be evident at all. Properties: As we've already noted, MIM is able to create fully dense or near fully dense metal parts when the process is complete, if the process is carried out correctly. It's particularly beneficial for parts that are too small or too detailed to machine out of bar stock. For comparison's sake, it's estimated that the part density is 98 percent via MIM, compared to 100 percent via conventional machining processes. Economical: Unlike machining, MIM doesn't cut away existing metal - it uses only the amount of materials that is necessary to create the product. Nothing is wasted. Forming: Vacuum vs. Pressure There are two common types of thermoforming: pressure and vacuum. Kenson provides both of these manufacturing services in-house. Overall dimensional stability can be maintained. Machining allowances are smaller because the finished casting is much closer to the final spec. Compared to aluminum sand castings, those done in permanent molds have less shrinkage, lower gas porosity, and finer dendrite arm spacing (DAS). We Like Aluminum 95% of the mold inserts we build are from QC-7 or QC-10 Aluminum. These alloys are tough enough to last for thousands of mold cycles, but are soft enough to allow for quick tool building and easy changes. Often times we will insert the aluminum with P20 steel in areas with fine detail or complex shut-offs. If you have your heart set on all steel, though, we will build your entire mold out of P20. Tolerances Our standard tolerances are +/-.005” in the tool geometry. Since dimensional tolerances are highly dependent on the material selected and on the part design, it is difficult to guarantee that especially tight tolerances will be met. However, if you have dimensions that are critical-to-function, let us know up front and we can build the tool “steel safe” or add interchangeable inserts that will allow for easier tool tuning to bring C-T-F’s into spec. Thermoplastics-R-Us We only mold thermoplastic resins at Catalyst, but we do not limit your choices. We have ran everything from 50% tungsten-filled nylon to polycarbonate with metal flake additive to glow-in-the-dark polypropylene to an experimental iridescent ABS (it was so cool!). Nothing Fancy While we do not have a problem with complex part designs, we try to keep the molds we build for them as simple as possible. We strive for short lead times at cost-effective prices. Side actions are pulled manually (handloads, pickouts, handpulls, etc.) We can add slides or lifters and look at full automation if the job calls for it. Single plate molds only. We don’t do manifolds or hot-runner systems, although we can add hot tips if needed. We also try to keep gating and ejection as simple as possible. We usually use an edge gate or direct sprue, but can do sub-gates, pin-gates, diaphragm gates. We try to stay with standard ejector pin systems, but have been known to use stripper plates, sleeves, as well as float a core now and then.

For quantities from a few hundred, up to hundreds of thousands, permanent mold aluminum castings often provide the maximum combination of economy and high quality. A look at the nature of the process and the requirements of mechanical equipment reveals the specific reasons that favor the selection of permanent mold aluminum castings. Gray iron castings are usually thought of as being the cheapest castings available. However, when cost of providing a function is considered, aluminum castings often prove to be more economical or as economical as gray iron castings. When considering the economics of competitive aluminum casting processes, permanent mold casting occupies a unique place. Usually, the cost of a permanent mold casting is less than a sand casting (often substantially less), and usually higher production rates can be obtained. However, the cost of tooling for sand casting is less than that for permanent mold. When compared to die casting, permanent mold tooling is dramatically lower than dies cast tooling, but piece prices are somewhat higher. It is the combination of these two cost factors, piece price and tooling costs, that enables permanent mold castings to be extremely competitive over a wide range of medium quantity orders.
